RY45SERIESDESIGNOVERVIEWBYDANKEENANWhilethecastingvendorisdoingtheinitialtooldesignthewaterjacketCFDisstartedtoanalyzethewaterflowintheengine.Bothpressureandvelocityarecalculatedtoensuretherearenotanyareasoflowpressurethatwillcausehotspotsduetoboiling.TheengineblockcylinderheadheadgasketandwatermanifoldarebroughtintotheCFDsoftwareandprepared.TheoperatingparametersofwaterflowrateinletsandoutletaredefinedandtheCFDsoftwarecalculatesthewatervelocityandpressurethroughouttheengine.Colorcodesareassignedbasedonthevalueredbeingthehighestandbluethelowestvalue.InFigure6theentirewaterjacketcanbeseenfromthetwowaterinletstothesinglewateroutatthetop.Theflowrateisinfluencedgreatlybythechoiceofradiatorhoselengthhosediameteretc.Thecalculationsaredoneatdifferentflowratestoensuretherearenoissuesacrosstherangeofpossiblewatersystems.ThearrayofcolorsareactuallyindividualparticlesthisiseasiertoseeinFigure7whichiszoomedinontherightsidewaterinletaroundcylinder1.Itcanbeobservedinthisfigurethewaterisnotmakingittowardstheinsideintakesideofthecylinderandisre-circulatingnearthedeck.Severalchangesweremadeintheheadgasketwaterholestochangetheratioofwaterthatisroutedtotheheadandaroundthecylinders.Awaterdiverterwasaddedtothecastingattheinletpointtodirectwatertowardstheintakesideofthecylinders.ThediverterinthemodelcanbeenseeninFigure8.TheCFDisrunagainwiththechangesandthewaterrecirculationaroundcylindernumberoneiscorrectedandthevelocityisimproved.EveryaspectofthewaterjacketisanalyzedwiththeCFDmodelinaniterativeprocesstomaximizetheefficiencyofthecoolingsystemoftheengine.SeeFigure9.Oncetheentirewaterjacketisoptimizedheadgasketmodelsanddrawingsaregeneratedandsenttothevendor.Acollaborativeeffortistakenwiththevendoronembossmentslayoutandgaskettypeinthiscaseamulti-layersteelgasketwithastopperringisdesignedandmanufactured.Figure10FiniteElementAnalysisFEAistheotherareawhereamajorityofanalysistimeisspent.UsingtheblockmodelthedataisimportedintotheFEAsoftwaretoset-upstudiestodeterminethestressanddistortionlevelsintheenginebasedonvariousoperatingconditions.Theexampleshownisthemaincapdistortionduetoclamploadandcylinderpressurewhenfiring.Theanalysisloadinputparametersaredefinedstudclamploaddowelpinpressandcylinderpressurealongwiththematerial26JAN-MAR2015engineprofessional678910 52JAN-MAR2015engineprofessionalMOPAR499PROJECTBYMIKEMAVRIGIANpreventativecoatingandwashedwithahotsoapywatersolutionwithalloilpassagesscrubbedcleanwithriflebrushes.Thiswasfollowedbyhotwaterrinsingandblow-dryingespeciallytheoilpassages.Thecrankwascarefullylaidintoplaceontotheupperbearingsandtheupperrearseal.TheARPmainstudswerethenhand-snuggedintoplacealightcoatingofARPmolyontheuppercoursethreads.Ipreferinstallingthestudsaftercrankinstallationtoavoidpotentialcontactwiththecrankduringcrankpositioning.AseachmaincapwasinitiallyinstalledItappedeachcapwithacleanplasticmalletinordertoobtainfullseatingofthecapregisters.Studnutswereinitiallytightenedto50ft-lbsfollowedbyasinglesweepupto110ft-lbswARPUltraMolyonthethreads.NOTEBecauseofpossibleclearanceissuesbetweentheNo.5maincapstudsandthewindagetrayitsimportantthattheexposedstudtipsareflushwithorshorterthantheblocksoilpanrail.OurNo.5capstudsrequiredshorteningtothetuneof0.175.ThisisacommonissuewithMoparblocks.Ifirstthreadedax20Grade8nutontothelowerthreadsgroundtheneededmateriallightlychamferedthetipswithamini-beltsanderthenwalkedthenutofftoverifythatthreadengagementwassmoothwithnoburrsorinterruptions.Duringtestfittingwithallmaincapstightenedtospeccrankshaftthrustclearancewasmeasuredat0.005nicelywithintheChryslerspecof0.0030.007.TheMoparbigblockfeaturesaseparatealuminumrearmainsealretainerthatboltstotheblockimmediatelybehindtheNo.5maincap.TheOEretainerhousingorcapisacastaluminumpiecethatspronetocrackingifpreviouslymishandled.InsteadofdiggingupausedretainerIpurchasedamachinedbilletpiecefromManciniRacingforabout70whichincludedboltsandsealseventhoughIusedourVictorsealswhichwerefullycompatible.Thekitincludesapairoflocatingpinstoregisterthecapinsertpinstolocatethecapremoveonepinatatimeandinstallthebolts.TheradiusedupperandlowerrearmainsealswereinstalledtotheblockandManciniRacingaluminumrearsealcap.Theupperandlowersealsareinstalledwiththeangledlipfacingforward.WhilenotneededintermsofaddedsealingaverylightsmearofRTVmaybeaddedtothebacksideofthelowersealbeforeinsertingitintothealuminumsealcap.Thiswillholdthesealinplacewhileinstallingthecapsincewiththeblockupsidedownonastandthesealcapwillbeinstalledwiththesealcavityfacingdownward.Withoutthelowerseallightlyadheredtothecapthesealcanfalloutwhileinstallingthecap.OncethemaincapswerefullytightenedtheMancinirearsealhousingwasinstalled.Thishousingfeaturesthelowerradiusedsealandtwostraightsquare-profileO-ringsealstripsoneachsideofthehousing.InserteachO-ringstripintoitscavityandthenlightlystretchandpushthesealintoitsgroove.IallowedthesideO-ringstripstosettleovernightincasetheywantedtorelaxabittrimmingtheexcessendsflushwiththehousingwitharazorblade.PriortoinstallationoftherearsealassemblyIappliedalightsmearofRTVtotheO-ringstrips.AsmalldabofRTVwasplacedontheexposedendsoftheradiussealspriortohousinginstallation.AsmalldabofRTVwasalsoplacedintheuppercornersoftheblockwherethesealhousingwillmeet.Apairofsupplied38centeringpinsareprovided.Thepinsarethreadedintotheblockprovidingaguideforthesealhousing.Thehousingisslippedovertheguidepinsandthehousingisfullytappedintoplace.Onebyonetheguidepinsareremovedandthesuppliedsocketheadcapscrewsareinstalledandtightenedto30ft-lbs.OncebothboltsarefullytightenedIfilledthesocketheadscrewheadcavitieswithRTVflushwiththelowersurfaceofthecap.ThisisatrickthatScottKoffelimpartedtominimizethechanceofoilleakagethroughtheboltpassages.TIMINGSETThefitoftheCloyescamgeartothecamsnoutwasabitonthetightsideduetothefactoryinstallationofthecamdowelpin.ThismadeinstallingthegeartothecamwithchaininplaceabittrickybutCrankshaftendplayonceallmaincapsarefullytightenedwascheckedwithadialindicator.OurScatcrankfeatured0.005endplay.IinstalledasetofARPmainstuds.Wheninstallinghand-snugonly.Over-tighteningstudscanresultinslightsplayingwhichwillaffectmaincapalignment.
